Patch Border Types: Complete Guide
The patch border determines what shapes you can make, how the edge feels, and how the patch reads visually. Three main constructions cover every job. This guide explains each in detail.
Why the Border Matters
The border is more than the visual finish on a patch - it is a structural choice that determines what shapes are even possible. A logo with sharp inner corners cannot use a merrowed border. A traditional round agency patch does not need laser-cut precision. Picking the right border up front saves cost and avoids production surprises.
The three main border constructions are merrowed (the traditional thread edge), hot-cut (sealed edge for irregular shapes), and laser-cut (precision edge for complex outlines). Below we break down each one in detail.
Merrowed
Construction Process
After the patch face is embroidered or woven and cut to shape, the patch is run through a specialized industrial machine called a merrow. The merrow loops thread continuously around the cut edge, encasing the perimeter in a tight stitched border. The thread color can match the patch face or contrast for visual effect.
Shape Constraints
Regular shapes only: circle, square, rectangle, oval, shield. The merrow machine requires a continuous edge it can follow with its thread looper - tight inside curves and sharp inner corners cause the machine to skip or bunch.
Cost
Standard (typically included in patch base price).
Durability
Excellent. The wrapped thread reinforces the patch edge and resists fraying through hundreds of wash cycles. Merrowed patches from the 1960s are still found in working condition.
Visual / Tactile
Raised stitched perimeter with a tactile feel. Reads as traditional, classic, and authoritative. The visual signature of a real embroidered patch.
Hot-Cut
Construction Process
A heated blade slices the patch and seals the edge simultaneously. The heat fuses the thread ends and the underlying twill into a flush, thin, sealed edge. Hot-cut is fast, affordable, and handles any irregular shape.
Shape Constraints
Any shape with smooth outlines. Mascot silhouettes, Maltese crosses, custom logo shapes, badges with irregular outlines. Hot-cut can follow curves and gentle points that merrowing cannot handle.
Cost
Slight upcharge over merrowed - typically $1-$2 per patch.
Durability
Good. The sealed edge resists fraying for the life of the patch. Slightly less reinforced than merrowed but still excellent in practice.
Visual / Tactile
Flush thin edge in the patch face color. Reads as modern, clean, integrated. Common on corporate logo patches and fire department crosses.
Laser-Cut
Construction Process
A CNC laser precision-cuts the patch to any outline including sharp inner corners, fine details, and text shapes. The laser cauterizes the edge as it cuts, producing a clean sealed perimeter. Higher cost due to setup time and laser equipment.
Shape Constraints
Any shape. Including text-shaped patches, complex logos with internal cutouts, organic curves with sharp transitions, and outlines that hot-cut cannot follow cleanly.
Cost
Premium - $2-$4 per patch over merrowed.
Durability
Excellent. The laser-sealed edge is just as durable as merrowed in practice and offers more design freedom.
Visual / Tactile
Crisp, precise, contemporary. Reads as high-end fashion or premium brand. Common on streetwear labels and luxury hat patches.
How to Decide
- Is your patch shape regular (circle, square, rectangle, oval, shield)? Use merrowed - traditional, no upcharge.
- Is your patch shape irregular but with smooth outlines (mascots, crosses, badges)? Use hot-cut.
- Does your patch have sharp inner corners, text shapes, fine outline detail, or complex cutouts? Use laser-cut.

FAQ
What is a merrowed border?+
A merrowed border is an overlocked thread edge created by a specialized industrial machine called a merrow. The machine wraps thread continuously around the perimeter of the patch, encasing the cut edge. It is the traditional and most recognizable patch border construction.
Why can't merrowed borders follow complex shapes?+
The merrow machine needs a continuous, gradually curving edge to follow with its thread looper. Sharp inner corners, tight inside curves, and irregular outlines cause the machine to skip, bunch, or stall. For complex shapes you need hot-cut or laser-cut borders.
What is the difference between hot-cut and laser-cut?+
Both produce a flush sealed edge on any shape. Hot-cut uses a heated blade for fast, affordable cutting on smooth outlines. Laser-cut uses CNC precision for sharp inner corners, fine details, text shapes, and outlines that hot-cut cannot handle cleanly. Laser-cut costs more but offers more design freedom.
Which border should I choose by default?+
For round, square, rectangle, oval, or shield shapes - merrowed. For irregular logo or mascot shapes - hot-cut. For text-shaped patches or complex outlines - laser-cut. We will recommend the lowest-cost border that fits your design when you submit artwork.
Can I have a contrast color border?+
Yes on merrowed borders. The merrow thread color can match or contrast the patch face. A black patch with a gold merrowed border is a classic look. Hot-cut and laser-cut borders are typically the patch face color since they do not use a separate thread.
Does the border affect durability?+
All three borders are highly durable. Merrowed is the most reinforced because of the thread wrap. Hot-cut and laser-cut sealed edges resist fraying well for the life of the patch. In practice, the border outlasts the patch in all three constructions.
Do woven patches use the same borders?+
Yes. Both embroidered and woven patches use merrowed, hot-cut, or laser-cut borders depending on shape. PVC patches have the border built into the mold and do not use a separate border construction. Leather patches are typically die-cut or laser-cut.
