How Each Border Is Made

Merrowed borders are produced on a specialized machine called a merrow that loops thread continuously around the cut edge of the patch. The result is a raised stitched perimeter that encases the patch edge and reinforces it. Merrowed has been the standard patch border for decades and is what most people picture when they think of a classic embroidered patch.

Hot-cut borders are cut and sealed in one operation with a heated blade. The heat slices the patch and seals the thread ends simultaneously, producing a flush, thin, finished edge. Hot-cut handles any irregular shape the merrow cannot follow - mascot silhouettes, custom logo outlines, crosses, badges with irregular outlines.

Laser-cut borders use a CNC laser to cut the patch to extreme precision. The laser handles sharp inner corners, fine outline detail, text-shaped patches, and outlines that hot-cut cannot follow cleanly. This is the premium tier for complex shapes and high-end fashion patches.

What is the difference between hot-cut and laser-cut borders?+

Both produce a flush sealed edge on any shape. Hot-cut uses a heated blade to slice and seal the patch in one motion - fast and affordable. Laser-cut uses a CNC laser for higher precision, cleaner edges, and the ability to handle complex outlines with sharp inner corners or text shapes.

Why are merrowed borders limited to regular shapes?+

The merrow machine requires a continuous edge it can follow with its thread looper. Sharp inner corners (like the points of a star or the cutouts in a letter) cause the machine to bunch or skip. For complex shapes, you must use hot-cut or laser-cut borders instead.

Which border is most durable?+

All three are highly durable. Merrowed has the most reinforcement because of the thread wrap, but hot-cut and laser-cut sealed edges resist fraying well for the life of the patch. In practice, the border outlasts the patch in all three constructions.

Does the border color have to match the patch?+

No. Merrowed borders can use any thread color, and matching or contrasting borders are both common. A black patch with a gold merrowed border is a classic look. Hot-cut and laser-cut borders are typically the patch face color since there is no separate thread.

Is laser-cut worth the upcharge?+

For complex designs that hot-cut cannot handle cleanly (sharp inner corners, text shapes, fine outline detail), yes. For standard shapes a merrow or hot-cut is sufficient. We will recommend the lowest-cost border that fits your art.

Can I have a merrowed border on a custom shape?+

Sometimes. If your shape has only gentle curves and no sharp inner corners, merrowed can work. For anything with tight angles or complex outlines, we will switch to hot-cut or laser-cut.

What border does my patch type use by default?+

Embroidered and woven patches: merrowed is standard for regular shapes, hot-cut for irregular. PVC patches: the mold itself creates the edge, no separate border. Leather patches: typically die-cut or laser-cut as part of the cutting process.
