How Each Is Made
Embroidered patches are made by stitching polyester or rayon thread onto a twill base. The design is digitized, loaded onto a multi-head machine, stitched, then cut and finished with a border and backing. The thread is roughly 0.5mm thick, which sets the detail floor.
Chenille patches are made by tufting yarn into loops or short pile on a felt or twill base. The yarn is thicker than embroidery thread and creates a plush, fuzzy surface with strong visual presence. The construction comes from 1900s collegiate sports culture, which is why chenille still reads as varsity letterman to most people.
Many premium varsity patches are actually hybrid - a chenille body for the bold letter or mascot, with embroidered detail layered on top (year tags, sport icons, school name banners). We make both styles and hybrid combinations in-house.
