3D Puff Embroidery
Raised embroidery created by stitching satin columns over a foam underlay that gives the finished design a thick, sculpted dimensional appearance.
3D puff embroidery (also called foam embroidery) is the raised, sculpted lettering and graphics commonly seen on flat-brim snapback hats. A sheet of EVA foam is laid on top of the cap front before stitching. The machine stitches dense satin columns over the foam, compressing it and trapping it under the threads. After stitching, excess foam is torn or burned away from around the edges of the embroidery.
The result is a thick, dimensional design that can stand 2mm to 4mm proud of the hat surface, with a soft padded feel. 3D puff works best for bold, blocky designs: thick letters, simple logos, and graphic shapes with wide columns. Thin lines, fine text, and intricate detail do not translate well to puff because the foam pulls out from under narrow stitches.
Digitizing for 3D puff is specialized. Stitch density is increased to fully cover the foam (around 0.3mm to 0.35mm), columns are widened with extra pull compensation, and small holes are placed at the top and bottom of each stroke so the foam can be cleanly broken away after stitching. Run-stitch tack-downs anchor the foam before the satin starts.
3D puff adds a small surcharge per cap because of the extra material (foam) and labor (placing the foam and cleaning excess after stitching). It is also slightly slower to stitch because of the higher density. For the look it produces on athletic and streetwear caps, the cost is generally well worth it.
